    Big, I had the exact same thing happen to my 2010 Fusion Hybrid. The ONLY fix is to replace the entire roof opening panel frame and Ford wants a cool grand for it. You have to entirely remove the headliner and everything associated with the sunroof to replace the whole frame which is made entirely (not including the moving bits) of plastic. I found a new OEM replacement on e-bay for $700. Good luck
