Mike 257
Not sure what I have going on yet but tried to get out of my car tonight and the handle would no open the drivers side door, When I hit the power lock button all locks lock and unlock except drivers door. I had to reach out the window and open the door from the outside handle.
Moosehead
Yep... happened to me a few weeks ago on the driver's side/front. It cracked and then the lock wouldn't work unless I held the handle a certain way while pushing the manual lock in. Luckily it was covered under the bumper-to-bumper because I was just under the odometer limit.

fastfords4me
I just hit 40,000 miles today , Im hoping something just came disconnected. Im gonna attempt to fix it this weekend. Ford went with one push/pull cable set up on our Fusions. The same cable that pops the door open, also activates the locking mechanisim. The lock lever pushes the cable IN locking the door. Pulling on the handle PULLS the cable out, first unlocking, then popping the door open. Saves a few bucks on extra components I guess.
Mike 257
Does anyone know what part I might possibly need ?, I dont want to take my door apart and have to drive around with it apart untill I get the parts. I will describe the best I can of what I have going on, My drivers door lock button does not move when I hit the lock button and it does not lock automatically when I start to drive. To open my door I now have to pull on the lock lever while I jiggling the lever you normally use to open the door, with constant pressure on the lock lever it then opens the door. Its actually the lock lever that I feel opening the door and not the one you normally use to open the door. The lock lever is in the unlock position while the door opening lever feels like it does when the door is locked. Hope I didnt make this to confusing .

Mike 257
Fastfords thank you for that link and part number, just to clarify do the symptoms I try to describe indicate my handle is broken inside because from outside the handle looks in perfect condition. I was hoping it would be a cable or something cheap or better yet something got disconnected inside.
fastfords4me
Fastfords thank you for that link and part number, just to clarify do the symptoms I try to describe indicate my handle is broken inside because from outside the handle looks in perfect condition. I was hoping it would be a cable or something cheap or better yet something got disconnected inside. Well I can't say for sure, but I'd bet it was the handle. This is a part that my dealer had in stock, so I think it breaks quite often. I'd call my local dealer if I were you and make sure they had the part in stock. Then after you verified they do, take the door panel off to make sure that is what is broke. You can get a price quote when you check on availability, but I paid pretty much the same price at my dealer that the link I re-posted charges. Here is a link to door panel removal I used when I replaced mine. http://www.fordfusionclub.com/index.php?topic=170220.msg3856037#msg3856037
Mike 257
Fastford I will do exactly what you suggested because if I have to drive around with the door panel taken apart for more than a day that would make me nuts . The door panel link is great , thank you very much for that ! Edited July 9, 2011 by Mike 257
Woody
As a general follow-up to my original post, Eventually my other rear door handle cracked as well. (Though that one is a chip in the corner, rather than the whole handle. I finally got around to ordering replacement door handles through www.teamfordparts.com out of Las Vegas. Even with shipping, it was significantly cheaper than going through my local dealerships. I've not replaced the handles yet, but there are enough walk-throughs on here posted by others, (Thanks guys!) that I'm sure I'll be able to manage it no problem, as soon as I get some actual free time.
redfire06
mine broke AGAIN! today, at the dealership parking lot!! i was going in to buy a drain plug. it broke when i was getting out to go in. so a $5 trip turned into a $50 trip. i installed it tonight in 25 minutes, i wrenched for a while so it was easy for me but its not a hard job for anyone really.
Mike 257
I called the dealership today and explained my problem, I was told it is the controller and not the handle. The handle assembly is $23 and the controller is $60 . Does anyone know what the controller looks like I want to see if I can get it cheaper somewhere else.

Sounds like you'll have to open it up and see exactly what went wrong.
Mike 257
Dealer did mention the part is made of pot metal but I have no idea what part it is from looking at the parts schematic on Team Ford, I just hate to take the door apart then have to drive around like that untill the part comes in. this just sucks .
fredsoth
It's made of junk plastic, and the return spring is located just at the right spot to get stuck, this is why the handle breaks with no force, It is in my eye's that FORD need's to step up and claim responceability,And FIX this issue, insted of makeing sure that the dealerships have plenty of spare latch handles.
Mike 257
Well I finally got the nerve to take the door apart and to my surprise it took 10 mins . Here is what broke on mine. Edited August 15, 2011 by Mike 257
Mike 257
ok my handle is on order with Team Ford. I wonder if this is the original handle I just took out, its completely made of plastic . I am the second owner of the car and I got it with 46,000 miles.
fastfords4me
ok my handle is on order with Team Ford. I wonder if this is the original handle I just took out, its completely made of plastic . I am the second owner of the car and I got it with 46,000 miles. Hard to say. Some last longer than others. Mine went out when the car was just a year old with about 10,000 miles. The drivers handle, needless to say, breaks most often. Hopefully Ford will upgrade the materials in the handle, but I'm not holding my breath. Seems the only thing that gets manufacturers attention is bad press. Our best bet is an aftermarket handle if they become available. I know they make aftermarket billet handles for Mustangs. Lets keep our fingers crossed.
akirby
And some of us still have our original door handles after almost 6 years. Maybe it was just a bad batch but it certainly doesn't affect all cars.
Mike 257
Well I got the new handle installed today , and now Im almost affraid to use it . I just cant believe what a cheap piece of junk this is
fredsoth
I made a video that explaine's why the door handle break's, http://youtu.be/P8cFwvm9T6o thanks.
Mike 257
fredsoth My handle did not break as a result of the spring, mine broke internally . The piece that broke on mine looks like a gear it was in the handle assembly but entire assembly is plastic. I did trim the excess off the new spring so it wouldnt break like yours did .
acdii
Drivers side handle broke on my sport, right by the spring, took 10 minutes to replace. You would think after 5 years they would have resolved that by now.
Mike 257
Im so timid now when opening my door now its ridiculous , and when someone is a passenger in my car all I can think of is if the handle is going to break when they open the door .

Unlike most of the posts in this section, there isn't a crack in the handle. I don't really have the money to get it fixed, its not under warranty, and it sure is inconvenient!
